How to Match Filling, Capping and Labeling Speeds | ZONESUN

An efficient automatic bottling line is not created by simply connecting three fast machines. The filling, capping and labeling systems must operate at compatible speeds while allowing enough capacity for product handling, changeovers and unexpected stops.

Why Speed Matching Matters

If one machine runs significantly slower than the others, it becomes the bottleneck of the entire line.

For example:

  • Filling speed: 40 bottles per minute
  • Capping speed: 35 bottles per minute
  • Labeling speed: 60 bottles per minute

Although the labeler is fast, the complete line can only produce approximately 35 bottles per minute because the capping machine limits the output.

Poor speed matching may cause:

  • Bottle accumulation
  • Conveyor congestion
  • Frequent machine stops
  • Unstable filling or labeling
  • Increased product waste
  • Lower overall production efficiency

Start with the Required Line Output

First, determine the target production capacity:

Required Speed = Target Output ÷ Available Production Time

If the target is 12,000 bottles during an 8-hour shift:

12,000 ÷ 480 minutes = 25 bottles per minute

However, machines should not be selected to run continuously at their maximum rated speed. Allow extra capacity for cleaning, refilling, adjustment and minor interruptions.

For a target of 25 bottles per minute, equipment rated at approximately 30–35 bottles per minute may provide a more reliable solution.

Evaluate the Filling Process First

The filling machine often determines the basic speed of the line. Its actual output depends on:

  • Filling volume
  • Product viscosity
  • Number of filling nozzles
  • Foaming characteristics
  • Bottle size and opening
  • Required filling accuracy

A machine filling 100 ml of water will normally operate faster than one filling 1 L of thick sauce. Therefore, speed calculations should be based on the customer’s actual product and container—not only the machine’s maximum specification.

Match the Capping Machine

The capping system should handle slightly more bottles per minute than the filler. This creates a small capacity margin and reduces bottle accumulation.

Cap type also affects speed. Screw caps, pump caps, trigger sprayers and press-on caps may require different feeding and tightening processes. Automatic cap sorting and feeding systems must also supply caps consistently at the required line speed.

Select the Labeling Speed

The labeling machine should generally have additional capacity because its output can be affected by:

  • Bottle shape and stability
  • Label length
  • One-side or wrap-around labeling
  • Front-and-back label positioning
  • Printing or coding requirements
  • Required labeling accuracy

For stable operation, the labeler’s practical speed should normally be higher than the target output of the complete line.

Use Conveyors and Buffer Sections

Conveyors do more than move bottles. They help coordinate the different operating cycles of each machine.

Small buffer sections between filling, capping and labeling can absorb short speed variations. Bottle sensors and PLC controls can automatically slow down, pause or restart upstream equipment when accumulation occurs.

Example of a Balanced Bottling Line

Capping machine 35–40 bottles/min
Labeling machine 40–45 bottles/min

The exact capacity margin should be adjusted according to the product, bottle, cap and label characteristics.

Build the Line Around Real Products

Machine specifications alone are not enough to guarantee balanced production. The best approach is to test the complete process using actual product samples, bottles, caps and labels.
